The 400 series (400, 401, 402, 422) uses cast aluminum housings with stamped steel mounting brackets that fatigue around the bolt holes after four to six years in Gilbert’s heat cycle. Signs Your FAAC Welding & Fabrication Is Failing

• Gate arm droops at full open or full close. The bracket has elongated bolt holes or the arm tube has bent at the weld. On a Power Ranch install we serviced last July, the 422 arm had sagged 3 inches; the bracket bolt holes were wallowed to ovals from the gate catching wind gusts off the open desert.
• Operator runs but gate barely moves, or moves in jerks. The mechanical linkage between operator and gate has lost integrity. Often it’s a cracked weld at the actuator clevis that still holds together under no load but separates once the gate mass engages.
• Grinding or popping sound at the end of travel. The limit cam has shifted because the mounting bracket is flexing. We find this on east-facing gates in Gilbert where morning sun heats the aluminum bracket while the steel post stays cool, creating differential expansion that works bolts loose over seasons.
• Visible crack at any weld, bracket corner, or gusset. Fatigue cracks propagate fast in Arizona’s thermal cycling. A crack we can see means there’s a crack we can’t see starting at the opposite stress riser.
• Mounting plate has pulled away from post or pillar. Either the original weld failed or the lag bolts have stripped out of soft block. We document the embedment depth and switch to through-bolts with backing plate when the masonry won’t hold.

DIY or Call Us?

There’s a safe middle ground here, and then there’s where it goes wrong. An owner can check: are the mounting bolts tight? Is the crack superficial surface paint or through-metal? Does the arm move freely by hand with the operator disconnected? Document what you find with your phone; that alone saves us diagnostic time.

Where DIY goes wrong: welding aluminum requires a TIG setup with argon shielding and the right filler rod for the alloy series. A 400-series FAAC arm is 6061-T6; use 4043 filler and you get a repair that looks right but cracks in six months. Use 5356 and you might get away with it, but only if you know to back-gouge the crack first. More critically, any welding on a loaded gate arm involves spring tension or cantilevered weight that can shift while you’re working. We’ve been called to finish jobs where the homeowner got the weld started and the gate shifted, binding the arm and cracking the operator housing.
